Hi all,
I have some problems with my OpenTherm Gateway. Please let me explain what is going on:
I did solder my gateway as mentioned in the schematic on the tclcode.com website. I made two major mistakes during soldering, first: I did solder IC3 the other way around which caused a blown PIC16F88. Second: I soldered the MAX232 and the OK1 straight onto the board. The PIC16F88 is soldered with the supplied adapter so I could replace the IC pretty easy.
I hooked up my Gateway to my PC through RS232 and saw messages from the Thermostat and the Boiler, which was nice. At least some parts of my Gateway are working.
But I couldn't send any message from my PC to the Gateway, when I send PR=B there is no response. So I checked my com-port with a lookback test, but the com-port is working.
I also had an ESP8266 so I did short-wire pin 11-14 and 12-13 of the MAX232 and connected the ESP8266. Here I had the same problem: I saw all messages from the Gateway to my PC, but there was no communication possible from my PC to the Gateway.
Worth noting is that when I have my ESP8266 connected to the Gateway (5V, GND, TX, RX) the WiFi module won't boot. When I disconnect the ESP8266 TX (which is the RX of the Gateway) the ESP8266 will boot fine. When I connect the TX after booting, the ESP8266 will continue working but there is no communication available from the ESP to the Gateway.
I measured the voltages of the Gateway with the ESP8266 connected, I measured this with the Gateway turned on and the ESP8266 turned off. I measured 4.43V on the RX of the ESP8266 and 0.44V on the TX of the ESP8266.
With the Gateway and the ESP8266 both turned on I measured: 4.27V and 1.51V
I got a third PIC16F88 just to be sure, but with this brand new PIC there is also no communication available from the PC to the Gateway.
I did load the diagnostics firmware, which gave me the menu to choose an test. But when I sent any number, there is no response from the Gateway.
I really think this problem is related to the Gateway, but I don't know what else I can check/replace.

Did you get the kit from Kiwi? Then contact them for support. They probably sent a wrong serial cable again, or something like that. I'm not playing their unpaid help desk any more.

Nope, I ordered all parts from Conrad. I used the serial cable which I soldered myself to the sub-D 9 connector and for the ESP8266 I'm using dupont wires.

OK. The ESP8266 doesn't work because it only provides 3.3V signals. The serial input of the PIC wants 4V or higher for a logical 1. From your description it even sounds like you have the MAX232 still in place when you connect the ESP8266. That's a bad idea.
For the RS232 connection you probably mixed up a wire on the sub-D connector. You can try to repeat your serial loopback test by removing the PIC from its socket and putting a wire from pin 8 to pin 11 of that socket. Then if you hook up the serial cable to the gateway, the communication path has to go all the way through the serial cable, the MAX232, and back.
For the RS232 connection you probably mixed up a wire on the sub-D connector. Someone on the Tweakers forum told me that I could short-wire the pins of the MAX232 with the MAX232 installed, but it turns out to be a bad idea. After removing the MAX232 everything worked immediately.
Now I still have some problems with receiving the error 03 and error 04. I tried playing around with the VR=, but where can I measure this voltage on the board? So I know how much to adjust.

And another question, my thermostat is able to tell my boiler when to keep warm-water ready in a boiler. I can create a schedule in my thermostat and the boiler will keep the water warm at those times.
Is it possible to make this a little smarter and send a message to the OpenTherm Gateway, keep-warm-water=on or keep-warm-water=off? I couldn't find it anywhere.

An occasional error 03 or 04 is nothing to worry about. If you get many 03 errors from the thermostat, changing the VR setting may help. The voltage for the logical high level is difficult to measure with a regular volt meter because it's only present for a millisecond at a time. The voltages are OK, nicely on either side of the reference. If you want to try other levels, I would go for lowering the reference voltage. However, I don't expect much improvements as the voltage levels already have a reasonable margin from the reference.
The log file doesn't look like it was produced by otmonitor, so it is meaningless to me. Most crucially it is missing information about the messages being sent and received.

That last log shows that the errors happen on the boiler side. It also shows that it doesn't really cause a problem. The thermostat just repeats its request and then gets a good response on the second try.
Your earlier voltage checks with the diagnostic firmware revealed that the high level voltage on the boiler side is quite low. That means that R4 may be too small. But changing that is a bit of a hassle. So the easiest thing to try is to change the reference voltage setting to 2 (1.042V). If that improves the situation, you may consider replacing R4 with a higher value.
Is your gateway far away from the boiler? It is also possible that the cable picks up some interference. You could try putting the gateway closer to the boiler or replace the cable with a better quality one.
But unless the error frequency increases from what the log shows, you can also just not worry about it. The thermostat can deal with an occasional error.

My OTGW is really close to the boiler, in fact it is 1 meter away.
I did extend the original cable from my thermostat with an CAT6 cable and also used the same CAT6 for the communication to the boiler. Since the communication to the thermostat is fine, I assume that the cable is not the problem here.
I've had some problems with the Gateway reporting weird values. When I opened the hot water valve and the boiler started generating hot water, the gateway started reporting all 0 values with PS=1. But with the VR=2 option, the gateway now keeps working with hot water running. Looks like my gateway is working correctly with this VR setting.
